How do you maintain quality and consistency in manufacturing?

To have a consistent and quality in manufacturing, 5M and 1E should be effectively followed, 1. Man should be properly trained and skilled enough to perform the task. 2. Machine should be properly maintained with preventive and predictive maintenance on regular intervals. 3. Method - Adherence to the WI /SOP during the production of part. 4. Material- usage of right graded material required to get the superior graded product. 5. Morale - Having a respectful work environment in the manufacturing site among the employees. 6. Environment- Keeping the work environment neat and tidy, will automatically maintain a good quality and consistent process among manufacturing operations.

Your quality objectives also to documented and properly communicated among all staff. They should be stated in clear, unambiguous and simple terms to be understood by everyone, from the top management to the shop floor worker. Everyone should understand their role in implementing the objectives.

The QMS should provide a framework for the standardisation of processes, incorporate CI principles and tools such as PDCA, and risk management so that potential risks are identified and more importantly managed. These are just a few reasons why the QMS would help achieve the above.

QMS helps to establish standardized processes, ensuring that tasks are consistently performed and products are consistently produced which eventually results in customer satisfaction. QMS can also extend to supplier quality management, ensuring that raw materials or components sourced meet the required standards which in turn affects production output.

A QMS must be structured enough that processes are defined, but flexible enough that improvements can be made as the need arises. Consistent quality depends on standardization that becomes absorbed into the culture of the firm, where everyone performing a job is doing it the same way, so that areas for improvement can be recognized and addressed quickly.

Regularly train employees on SOPs and on the importance of quality. Well-trained employees are less likely to make errors. Train them on how to implement Manufacturing Execution Systems (MES), and other automation tools to monitor production in real-time, ensuring consistency and rapid response to anomalies.

Internal or external audit helps to assess the effectiveness of your management systems. If regularly done, will help to reveal important areas in your system requiring improvement. No system is perfect but regular audit will enable your system or manufacturing processes attain excellence.

By systematically evaluating processes, identifying areas for improvement, and implementing corrective actions, manufacturers can enhance product quality, mitigate risks, and foster customer satisfaction. A good culture and system always gives consistent results in any organisation. Culture - it should be top driven and management should guide, support in terms of Training and resources and motivate people to keep Quality as a main goal. System - A well established QMS with 4 levels of documentation structure will definitely deliver the consistent results. A few examples in QMS to maintain the consistency are: Internal QMS, Process, Product, Pokayoke, LPA and Layout audits. These all should be linked with QMS and standardized to maintain the consistency. One more important point is each individual should have KRAs related to maintaining the consistent results to achieve the product quality consistently in the manufacturing processes.

When I started my journey in Manufacturing I thought PFMEA practices and documents were a waste of time. It was when I really got into the Quality Engineer position that I realized putting this Manufacturing knowledge on paper transformed it into Wisdom.

Based on my experience following has been successful: 1. Develop product specifications that are based on consumer insights and preferences 2. Translate product specifications into leading end to end process quality parameters checks that are measured in real time ( digital) 3. Train employees on expectations and standards 5. Understand baseline and develop targets ( min and max ) per each defined process quality check and frequencies 4. Minimize deviation by continues monitoring and applying corrective/preventative actions 5. Increase targets per observed continues improvement 6. Monitor First Time Right and Customer Complaints and revise process quality checks and frequencies per observed defects 7. Sustain standardized production

Constant review of processes an product quality. Frequent meetings and working on improvement is the way to implement quality.

Over the years, I have learned that Quality and Manufacturing do not necessarily produce quality products. However, Quality Manufacturing does.

Keep in mind next step in process is your first 'customer'. The end user is key to overall success, but next guy needs best as well. Slapping something together and expecting next department to be successful is poor practice.

Plan the work and work the plan. While processes, checks and balances, data, etc are all needed, none of this is helpful unless everyone, not just certain departments, follows the processes they are supposed to do. The processes are in place for a reason and the entire organization needs to respect that. Think of this scenario. When a 3rd party auditor comes to your business, you're either confident because you know everyone follows the process, or you're worried because of all the inconsistencies and gaps.
