What is a TMR? Triple Modular Redundancy, or TMR, is a fault-tolerant system design where three identical modules perform the same task in parallel. Their outputs are compared by a voter, which selects the majority result. This means that if one module fails or produces an incorrect output, the other two outvote it, allowing the system to continue operating correctly without interruption. The purpose of TMR is to maintain system availability and safety even in the presence of a single fault. It is widely used in industries where failure is not an option, such as oil & gas, chemical processing, and power generation plants. because it aligns closely with the requirements of functional safety standards. IEC 61508 is the global standard for functional safety in electrical, electronic, and programmable systems, defining Safety Integrity Levels (SIL) that measure how safe a system must be. IEC 61511 applies these principles specifically to the process industry, covering the full safety lifecycle of Safety Instrumented Systems (SIS). Both standards demand high reliability, fault tolerance, and effective diagnostics — all of which TMR naturally supports. By using TMR, systems can achieve higher SIL ratings, often up to SIL 3, without relying on perfect components. The architecture provides built‑in diagnostics, enabling quick identification of a faulty module so it can be replaced without shutting down operations. This approach reduces downtime, increases safety, and simplifies maintenance planning. However, TMR requires three times the hardware, which increases cost, and the added complexity can make design and maintenance more challenging. A Guide to Safe Integration ⚡🛡️ In hazardous areas like oil, gas, petrochemical, and chemical plants, intrinsic safety (IS) protects against sparks or heat that could trigger explosions. Many engineers ask: can relays be used in IS circuits? The answer is yes, but only with the right components and precautions. What Is an Intrinsically Safe Circuit? An IS circuit limits voltage, current, and energy so that even in faults, sparks or heat cannot ignite hazardous gases or dust. Safety barriers like Zener barriers or galvanic isolators help control energy, and all components must be certified to IECEx, ATEX, or UL standards. Using Relays in IS Circuits Standard relays can produce sparks or exceed energy limits, so they are not safe in IS circuits. IS-certified relays are designed with low-energy coils, special contacts, and encapsulation to prevent ignition. How to Integrate IS Relays Safely Choose ATEX or IECEx certified relays. Use Zener barriers or galvanic isolators to separate safe and hazardous zones. Verify contact switching energy is within IS limits. Metering current transformers (CTs) in practice - why we use HACS with SATEC On most sites it’s the CTs that catch us out. Three things: 1. Someone opens a 5 A / 1 A secondary and we’re hunting for a shorting block; 2. Errors stack up - an external CT feeding the meter’s internal CT, with CT phase shift on top; 3. Run length is limited by burden - move the meter and accuracy goes with it. On SATEC deployments we use HACS where the meter offers mA inputs (HACS/RS5 models), because the HACS CT feeds those inputs directly - the meter’s internal CT is out of the chain. That reduces uncertainty (solid-core HACS to 0.1%, split-core options for retrofit). The burden is ≈0.2 VA, which is why you can run the CT leads up to 200 m on ≈1.5 mm² and stay within spec. Safety is covered: an electronic switch protects the CT if the secondary is opened - no shorting blocks required. Commissioning is straightforward: set Primary current to half the HACS rating (RS5 is the exception - enter 5). ❗ Compliance: IEC 61869-1/-2; field use is substantial (≈100,000 units in service, 2020).
